The relevance of the study is driven by the need to improve the repeatability and quality of additive manufacturing under conditions of significant variability in process parameters. Particular attention was paid to the effects of laser power, scanning speed, layer thickness, and hatch spacing, which determine the heat input and melt pool geometry. Based on experimental investigations, correlation maps of the geometric parameters of single tracks were constructed, enabling the identification of insufficient melting (lack of fusion), stable melting, and keyhole regimes. It was established that the optimal conditions for track formation correspond to a melt pool depth in the range of 80–200 μm, under which stable geometry and a minimal level of defects are achieved. The mechanisms of balling, lack of fusion, and keyhole defect formation were analyzed, and the regions of their occurrence were determined. In addition, the influence of volumetric energy density (VED) and build rate (BR) on the density of bulk samples was investigated. It was shown that the most stable results are achieved at VED values in the range of 20–65 J/mm3, where high material density is obtained without a loss in process productivity (BR = 12–20 cm3/h). The obtained results can be used to optimize SLM process parameters and to manufacture metal components with predictable properties. Product Description popup.authors Safronova Olena A.
